Sounds as if the exhaust valve may be slightly off seat.  Adjust it to have more lash and run it a while to see if that improve it.  As it was a "freebie" could it possibly have sat for a while and has had something nest up in the muffler?  IE: Mud Dauber nests, chipmunk:'s forage stores, rat nests, bird, squirrel nests, etc, etc.

      ok, thank you, ill double check the exhaust valve gap again, they say youre supposed to set the gap when the motor is at 30 celsius or about 90F. i think i set it at 0.003, ill shoot for 0.005 tomorrow. is that why it sounds like a rev limiter at full throttle? i had the exhaust and muffler off and nothing was rattling around in there. thanks again

      If you can get your hands on one of those cheap usb inspection endoscopes, you can actually put eyes inside the muffler and pipe.  The dried mud from daubers won't rattle around unless you beat the muffler with a rubber hammer.

      As far as the valve lash, I'd swing big like .009 to .012.  After all, all you are wanting to do is to be sure the valve has ample opportunity to get down on the seat. It WILL be noisy, but you won't be stressing it or letting it bang around for very long.  Just long enough to see if it effects the heating issue with "knowing" raw flame and un burned fuel/air isn't being dumped into the pipes. You can tighten it all up to spec after eliminating possibilities of raw combustion happening downstream of the valve seat and into the pipes.

Hate to be the bearer of bad news, but my LT 250 Sport was doing the same thing...wound up being the CDI box was getting weak...finally progressed to the point of a no start condition no matter what I did. Took one off of an old Kawasaki 4 stroke motorcycle frame, did some research to find out the pin assignments on the connector, married the functions up to the same functions of the Yamaha wiring connector...now runs fine and starts easier than it ever has.(which is a blessing because the Sport 250 is a side kick which is hard to use from jump street.)
