91 Moto 4 foot shifter sticking

We've run into another strange difficulty in our resurrection of our 91 Moto 4 250 basket case. It's running great now, and with the new cylinder & piston we're thrilled with the power this thing has! We searched high and low for a replacement drive shaft boot, but since this style was only used for a couple of years, they are pretty much unobtainium at this point 😥. I was able to fabricate one out of a truck C V joint flexboot that seems to be working well, I'll post a write up on it with pic's when I a few spare minutes.  But back to the problem I'm having with the foot shifter, it seems to shift pretty well going up through the gears and goes into all of them, but going back down we have a problem. The foot shift lever sticks down and won't return to the center position until you reach down and bump it up with your toe. It sometimes sticks up when upshifting too, but that's fairly rare. I'm running a straight 40 wt. mineral oil to help break in the new piston rings and flush any crud out of the engine, and plan to change it and the filter in a couple of days but don't think that would effect it. We did have the engine right side cover and spacer off (clutch side ) and had the shift arm, guides & pawl off, but I'm sure I got it all back together right.

Any Ideas would be appreciated.

Is the shaft a bit tight in the housing ? Gear-shafts get bent sometimes... or it could be an end-float issue.. gasket missing or wrong shim. That would have changed when you pulled the cover and so could have been missed.

If the shaft is free then you'd think the return spring for the shaft is not working..

Thanks for the ideas Mech, we got looking a bit closer and I think you're probably right on with the bent shaft theory.  This one comes out of the crankcase, then goes through an extension of the casting on the generator cover, and it's been well and truly "Bubba'ed" at sometime in the past. The foot lever has been welded on to the end of the shaft! So the only way I can see to properly fix it would be to cut this shaft and replace it and the foot lever, but of course the shaft is a discontinued part, and so far no luck finding a used one 😥. So I think I'll most likely fabricate some brackets to attach some "helper" springs to assist the lever back to the center position, and just ride it.

Well if the weld is on the end of the shaft, you could probably grind it back a little/flush, then use a screwdriver to force the lever's clamping bit apart slightly, and by wriggling the lever, break the rest of the weld. That generally gets them off. The shaft is possibly damaged on it's splines though and may need replacing, but, some people reach for the welder far too quickly, and I've fixed old welded lever/shaft problems before. A small triangle file, and a new bolt and things might be reusable.

Even if you do have to weld it back on again, if getting it off helps diagnose/fix the problem, that's all we need.

      So I have an 89 Yamaha moto 4 250cc and when I ride it, itll get hot after like 10-15 mins and then will just die and turn off.
      It's has new carb rebuild, new air filter, new battery, new spark plug so I don't think it's a crack in the spark plug
      Can anyone help me?

      I picked up this 2008 Yamaha Big Bear 250 2 weeks ago. A guy that I hunt with parked it at the hunt club for a year or so before I asked him if he wanted to sell. He said " fill my feeder and throw some batteries in my cameras, and you can have it". Sounds like a deal to me! 
      I have attached some pictures of how it sat under a tarp in the woods and when I got it home and cleaned up a little.

      Heres my story. Kinda long. I guess I was a late bloomer when it comes to quads. I had never ridden a quad in my life. Rode Dirt Bikes as a kid growing up. Back in Oct of '06 I found a Mustang on craigslist. Took it for a test drive one morning before work. Fast car. 351 Cleveland. I had planned on meeting the guy again after work. For some strange reason thats still to this day beyond me, I stopped in Hillsboro MotoSports on the way home from work. I had 6 Grand on me. There was a left over '05 sitting by the front door. It was on sale for $4999. It was $5499 OTD. I didnt even look at anything else. I knew nothing about quads accept I thought it really looked coool and I had the money in my pocket to buy it. I was sitting on it when the salesman walked up and asked... "Can I help you?" Without hestitation I pulled 60 Ben Franklins outta my front pocket and said "I want this Quad. Load it up in my truck." It was just about dark by the time I drove away from the shop. BTW, I didnt bother to ask my ol lady if I could buy it. LOL. Anyway, I took it by the house and showed her. She was kinda stunned but not mad. We drove over to a friend of mines house and unloaded it. I took it to the field across the street from his house. HOLY CHIT!!!!! I was surprised by the power. I had it for about 2 weeks and took it to Sand Lake. I was there a few hours and rolled it on a banked turn at the top of the bowl right before you get to the one-ways. When it rolled, I flew off and landed on my belly. The quad came bouncing and landed on my back. For a month I couldnt even walk. I was scared of it. I considered trading it for a 250EX. Went back to the shop. The salesman said..."Dude!!! You dont want a 250EX!!! Trust me. Just get used to it" I still wasnt convinced. I put it on craigslist for $4000. Calls were coming in. I had a guy that wanted to come look at it that evening. I decided to take it for one last ride at Browns Camp before I sold it. I was still afraid of it. After about 5 minutes I started feeling comfortable on it again. I decided right then, I loved my Honda 450 and would learn how to ride it instead of selling it. That was late Nov of '06. Work was slow for a Painter in Oregon. My new job everyday? Going to Browns Camp and ridding my Quad. I bought my Girl Friend an '02 Blaster. I rode my 450 for 4-6 hours almost every single day for 3 months. And yes, I know my way around Browns Camp pretty well. LOL. In March I bought her an '06 TRX250EX (Thank God I didnt trade my 450 for one of those) LOL Since then, I have become totally addicted to quads. I love them. Couldnt imagine not owning at least one quad. Luckily I have two. My "07 was $6500 OTD in July of '07. Bought it for my Girlfriend. Traded in her 250 EX. A month later we broke up. So, I wound up with two Honda 450's.
