My bayou 250 came to a stop and would not not start, it turned out the starter clutch had a fit and died. I changed the starter clutch which had sheared off the 3 bolts attaching it to the flywheel and everything went smoothly. However, when I went to start it I found it would not start. On investigation I found the timing out of whack, by alot. Thinking it was something I did on the repair, I repeated the process of removing and reinstalling the starter clutch and related components and resetting the engine to TDC. Tried to start and immediately realized the timing was out of sync again. 

Is there something I'm missing? Could there have been a bigger issue, possibly on the other side of the engine? I don't understand why, with a brand new starter clutch there would be such movement in the crank. The timing chain and sprockets do not look worn and appears to be tight on the tensioner. When I move by hand everything appears to move as you would expect. But when I try to start it using the starter or the pull start it goes out of whack!

I would take a closer look at the timing chain and gears, roll it around and look at all the teeth, and im sure you checked the flywheel key. Yes something else could have happened if it sheered off bolts thats a lot of stress on gears.

Did you change the cam timing when you replaced the starter clutch ?

And are you saying the cam timing is changing from where you had set it to ?

And what's the play in the crank ? What direction is this play ? The starter clutch shouldn't effect end float or rotational play in/of the crank.

There's a lot needs explaining .. Apart from my questions in #3, did it stop unexpectedly or did it get turned off ? When it first wouldn't start, was that because the starter wouldn't crank or because it wouldn't run when cranked? Which came first, no start or broken bolts ?

At this stage it's possible the flywheel key is broken, and that that was the original problem, or a subsequent problem. The sprocket and chain look good, I doubt it's jumping if the tensioner is working.

      I am unable to find a wiring diagram for this UTV.  When I turn the switch to on, the contractor does not engage.  The Brake pressure switch and the parking brake switches work correctly. What else should I be looking for?  All of the diagrams I have found are for newer models and the wire color coding is different.

      I am wondering if any of you have a Clutch Starter gear from a 1988 era quadrunner 250 sitting around that you could get me a precise measurement of the outer diameter of the race the sprag engages onto, for me? I need to machine a damaged race down and install a hardened sleeve and need that measurement (it's on a different gear than the OEM one, so I can't buy and use a OEM gear).

      Just getting into this issue really. Been replacing solenoids but now I'd like to track down the problem. This time I'm not getting neutral/reverse lights or start button. Was on a creek ride when it started doing this recently. It cranks by arcing the solenoid and gives me no light or start button but if I crank with the pull cord....the neutral light and the button work. Turn it off and try to crank with the key and nothing. I'm looking into the safety switch issue tomorrow and re charging the battery. Just figured this was odd enough of a problem that you guys might be familiar. Thanks

      Just picked up an 84 LT185 ATV, I understand there was an accessory add  on that gave it electric start, anyone have any info about that kit?

      2008 400 big bear was running now will not start
      have power to relay, in neutral, press start have power to starter but nothing happens starter does not turn
      i have good ground at battery to frame and added ground from wire harness to frame beside batter/ frame ground
      blue white wire to cdi has power with key on
      I believe the neutral lock out is working since is was before i shut it down
      if i put  it in gear and hit the start button with key on the relay does not click or send power the starter
      The 3 wires at the relay have power with key on
      What should i test next?
