1994 Polaris Sportsman 400 issues

I just acquired a 1994 Polaris Sportsman 400 that sat in a shed for YEARS. After doing some heavy cleaning and carb rebuild it fired right up. The problem I am having is that when it is running and you try to engage into either forward or reverse it starts stumbling bad and quits running. When in neutral it purrs like a kitten. This has me stumped. Acts like the ignition wants to cut out when engaging gears. Any ideas what to look for? Thank you

it sounds like the idle is set a little low. when you put it in gear and give it a little throttle, does it run good? if you put it in gear and then try to run but it stalls out, then you have something else going on, but if you just engage the gear shift and the bike throttles down, might just need to be adjusted.

Thank you for the reply but more problems than I imagined. Will not go into forwrad or reverse. You can hear gears trying to engage but won't. If you push the shift lever forward hard it goes into forward but jumps forward HARD and quits. Low will engage but does the same thing as far as jumping forward hard and stalling. My dads '98 Sportsman 500 shifts into gear easily and will only move when given throttle. This machine jumps forward so hard it's scary.

It sounds like your rev limiter thinks its in reverse. On the left handle bar at the bottom of the control there is an override button that bypasses it. Try pushing it while in forward, if it clears up then you either have a problem with the HLR switch located in the shifter or the ETC switch located inside the throttle control. One other question, how is your battery? I have a 96 400l sport that my wife or middle grand daugter rides. When the battery was junk and you had to pull start it no problem. After putting a new starter and battery in the reverse switch/rev limiter reared its ugly head. If you bypass the rev limiter and you break a throttle cable it will go to wide open throttle instantly. Forunately I was riding it with it bypassed unfortunatly I was on a steep, narrow muddy trail and got in some bench pressing action. Be warned!

After rereading your post one other problem youre having that is pretty common with those, hard shifting. First thing to check is remove he triangle shaped cover behind the right foot pedal, start it up and apply the foot brake. If it doesnt stop the trans it will be really hard to shift. When you apply the pedal if it stops the trans and the engine stalls you then need to move to the clutches and belt. They are kinda like a chainsaw in that you want the idle low enough that the secondary clutch is barely turning and on that model you want to use the foot pedal to shift and be completely off the throttle

Yep wildthang and dieljeeper hit the nail on the head. finally realizing it's a clutch issue. This machine sat for many years. Just ordered a new belt to see what difference it will make. I pulled secondary and cleaned it but not the primary yet. I am going to wait until I check with new belt. At a LOW idle the secondary spins too fast. Can even hold it in place (which at a low idle you would think belt would be loose enough). Since this machine sat so long I was just going to try and start it and ride it a little to see if that would change things but you can't even put it in gear (engine off)and start it. Just wants to jump forward

What happens is the belt has grooves in it that match the shaft on the primary clutch. When the belt gets worn, it can move over one groove which causes the belt to hold pressure on one side of the primary so it never disengages. Sometimes, with the cover off and the engine not running, you can move the belt back to center, start the machine, and then get it in gear normally. But once you rev the engine to engage the clutch, the belt will move again. I don't recommend trying to run the machine without the cover, very dangerous.

      Oil is getting in the air box from crankcase vent tube, I put the two hoses that go to the air box together then something started to smoke on the front of the engine. There is a filter? In the line I blew that out.

      Heres my story. Kinda long. I guess I was a late bloomer when it comes to quads. I had never ridden a quad in my life. Rode Dirt Bikes as a kid growing up. Back in Oct of '06 I found a Mustang on craigslist. Took it for a test drive one morning before work. Fast car. 351 Cleveland. I had planned on meeting the guy again after work. For some strange reason thats still to this day beyond me, I stopped in Hillsboro MotoSports on the way home from work. I had 6 Grand on me. There was a left over '05 sitting by the front door. It was on sale for $4999. It was $5499 OTD. I didnt even look at anything else. I knew nothing about quads accept I thought it really looked coool and I had the money in my pocket to buy it. I was sitting on it when the salesman walked up and asked... "Can I help you?" Without hestitation I pulled 60 Ben Franklins outta my front pocket and said "I want this Quad. Load it up in my truck." It was just about dark by the time I drove away from the shop. BTW, I didnt bother to ask my ol lady if I could buy it. LOL. Anyway, I took it by the house and showed her. She was kinda stunned but not mad. We drove over to a friend of mines house and unloaded it. I took it to the field across the street from his house. HOLY CHIT!!!!! I was surprised by the power. I had it for about 2 weeks and took it to Sand Lake. I was there a few hours and rolled it on a banked turn at the top of the bowl right before you get to the one-ways. When it rolled, I flew off and landed on my belly. The quad came bouncing and landed on my back. For a month I couldnt even walk. I was scared of it. I considered trading it for a 250EX. Went back to the shop. The salesman said..."Dude!!! You dont want a 250EX!!! Trust me. Just get used to it" I still wasnt convinced. I put it on craigslist for $4000. Calls were coming in. I had a guy that wanted to come look at it that evening. I decided to take it for one last ride at Browns Camp before I sold it. I was still afraid of it. After about 5 minutes I started feeling comfortable on it again. I decided right then, I loved my Honda 450 and would learn how to ride it instead of selling it. That was late Nov of '06. Work was slow for a Painter in Oregon. My new job everyday? Going to Browns Camp and ridding my Quad. I bought my Girl Friend an '02 Blaster. I rode my 450 for 4-6 hours almost every single day for 3 months. And yes, I know my way around Browns Camp pretty well. LOL. In March I bought her an '06 TRX250EX (Thank God I didnt trade my 450 for one of those) LOL Since then, I have become totally addicted to quads. I love them. Couldnt imagine not owning at least one quad. Luckily I have two. My "07 was $6500 OTD in July of '07. Bought it for my Girlfriend. Traded in her 250 EX. A month later we broke up. So, I wound up with two Honda 450's.

      having an issue with the unit when running under a load up a hill or in high gear, seems like the belt is slipping, there is a clapping sound coming from the primary clutch like it releases and snaps back in. i don't think I should have a noise like that. this is a friends unit and he has already replaced the primary twice with the same result.
      not sure where to look next

      Hi, I am having issues with my TRX350D fuel pump.  It suddenly stopped running so I have replaced all the fuses and cleaned all the terminals.  I have fitted a new pump, fuel cut-off relay and rectifier.  Still nothing!!  The pump runs when attached to a battery.  The engine will start on the choke and the filter fills with fuel but it will  not rev and dies when the choke is closed. I have power to the relay but nothing at the pump black/white wire when cranking the engine.  Any ideas where to go from here would be very much appreciated!!

      Got a Big Boss produced 2016 YM 2017 that gives DTC 520 285 2 (random)
      What I understand is correlation code for brakesensors, very little information in workshop manual.
      Removed front plastic to discover that no connector was mounted on the brake pressure switch!?
      The only "brake" information seems to come from the micro switch at the brake lever.
      Does anyone know if Polaris does anything special on the 6x6 or had this issue?
