Recently cracked cover and changed out bad flywheel and stator (manual tranny)— reused original one way starter clutch..quad started fine using starter a few times and now starter is free wheeling.. removed starter and starter is good— can feel idler gear inside starter hole spinning free in either direction..

Are you bench testing the starter ? If so when you put power to the starter does the starter gear engage in and out when power is applied ? 

Unless I’m way wrong I don’t believe these starters engage in and out like an automobile starter- the starter clutch does that...the starter does spin when installed and when bench tested..

Sounds like the starter is fine. I had a similar problem on my Yamaha and I was actually able to put the starter back in and take the side cover off to see what’s going on as you engage the starter and see whats taking place during rotation, but spray the gears down with lube prior to testing to avoid lubrication problems.

I agree starter is good. I’m wondering how to diagnose starter clutch without pulling side cover again by trying to understand if the idler gear should move in both directions because it is geared to that starter clutch which is a one way bearing..obviously if it’s bad I’ve got to get back into the case again...but it would be nice to know it’s bad so I can order a new one and avoid down time on the machine bc it still pull starts fine..

The  idler  gear is should only  rotate in one direction since it is coupled with the starter clutch.From what you've said I'm afraid the  clutch is hooped.
 
Wonder why it worked a few times then quit... I did have a hard time seating the flywheel when installing it and it didnt seem seated super square on the crank until putting a wrench to it..I ordered a caltric ebay one with another cover gasket so fun times await this weekend... Do you know if the new part has markings like "this way towards motor" ? I heard they can be installed backwards and i dont need to take this thing apart again...

Haven't had to change one myself, but there  should be something in the packaging to indicate  which way it goes on if it is not obvious  by  design.

I swapped the old one from defective magnet flywheel to new one and didn’t think twice that I could’ve put it on backwards but I don’t remember any marking or obvious way it went on..if I had put on backwards the motor wouldn’t have turned over with the starter at all as it’s a one way....

      O3 sat a while. Engine is running fine. I got it into neutral, did some general tune-up and cleaning then pulled the shifter pedal up and it locked up and will not release into neutral again.  Does anyone have experience with this problem?  Thanks for looking and any help.

      I am wondering if any of you have a Clutch Starter gear from a 1988 era quadrunner 250 sitting around that you could get me a precise measurement of the outer diameter of the race the sprag engages onto, for me? I need to machine a damaged race down and install a hardened sleeve and need that measurement (it's on a different gear than the OEM one, so I can't buy and use a OEM gear).
