2004 Kawasaki Bayou 250.  Changed the differential fluid and was reinstalling the "fill bolt"  (bolt than comes out to let the excess fluid drain) with the 10mm head and it snapped off.  It's not too deep but it is a small bolt.  Suggestions needed on how to address.  I was considering bolt extractor bits but it's such a small bolt I'm not sure that's a smart call.  Thanks

You  can get slick guides used to  center  pilot holes for  installing  door hinges.  Replace the right twist drill  bit in the appropriate sized one with a  left twist  drill  bit  and use it to  drill the  broken  bolt. The  bit  guide will  center the drill  bit  and prevent  you going off to the side and messing up the  hole and bolt,  and the left twist drill may extract the bolt as you drill.  If it doesn't,  you will  have a centered  hole in it  to  use a regular extractor on. Here is a link to the  set  I'm  talking about offered  on Amazon.  The set would be handy  for a  lot of projects that require a well  centered  drilled hole .

I  can't help  on the  replacement  bolt,  but if you take the threaded part  of the broken one  to  a place selling  metric bolts  you  can  match it up there. According to  a chart I found  a bolt with a 10 mm head is normally  6 mm diameter, and  has a 1 mm thread pitch.

I did just that.  It's actually a 6mmx8mm flange bolt.  Local Kawi dealer didn't have one in stock but I found a allen head 6mm bolt at Lowe's that worked.  I had to throw in a couple of split washers to take up the extra length but it's nice and snug now with no leaks.  Now that I know the actual part # I'm going to have the dealer order it next time they order parts.  Thanks for all the help folks!

I rebuilt the carb on said machine. When I hook up the auxiliary gas tank it runs fine and everything is cool. When I put the fuel tank on and hooked up the lines, it completely flooded the cylinder and even about an inch of fuel in the air box. I'm pretty sure that it comes from the little hose on the petcock and hooks to the top of the carb. WTH is that even for? I mean the thing runs fine on the auxiliary tank, so idk And on the petcock when it's in the "on" position, I get no fuel. The petcock from the bike I took it apart and checked out how it operates. The sharpie marks indicate how it really works. Now the other petcock w/o the sharpie marks is an old one that was leaking that I removed from a Polaris quad. It's exactly the same thing, except the small hose and nipple have been removed. I'm so confused, LOL

This thing came with a cheap aftermarket carb on it the problem I'm having is it won't start with choke installed into carburetor it will start and get run without it installed then bogs out after about 2 min run time I've checked timing , compression, checked valves for proper clearance , also did a smoke test for air leaks found none.

Hey all, new to the forum! I just bought a 1998 Kawasaki bayou 300, 4x4 not running. Initially I found no spark. Ended up playing with the plug wire (made sure plug top and wiring was touching) and got spark yesterday and the quad fired up off ether. Come to work on it today and now no spark again. Before I got spark and now today if I touch the plug after cranking I get shocked, and it will spark after I release the starter button. I was jumping the quad with a freshly charged car battery that has 12v while cranking. Cleaned out the kill switch and ignition button. All looks good. Purchased new plugs. They're are a lot of wires cut/ disconnected. But shouldn't matter if I got spark without them connected...

HI everyone. New to this forum. I have 98 Kawasaki Bayou 400 with an apparent electrical issue. I have the Clymer manual, but I am not exactly sure where to start. The issue started a month ago and the neutral light would go on and off intermittently. Eventually it went completely off , and I thought it was a shifting issue. I took the case off and checked the clutch and all mechanical shifting components are good, so I think I eliminated that. The switch sometimes works, sometimes doesn't. Last time I tried, I did hear a clicking sound near where the battery is right before the light went out. Does anyone have any ideas where to start? Hoping this is an easy fix.
