03 Warrior is splitting Intake Manifolds

I rebuilt my 2003 Warrior 350. It ran perfectly for about 20 hours and then started back firing just a bit but causes the Intake Manifold to split at where the rubber meets the aluminum. I rebuilt the carb. I readjusted the air fuel mixture screw. I rechecked the valve lash. I even tried a high flow open air box. The spark plug looks healthy and proper. This is the third intake I have gone through in as many weeks! A mechanic mentioned that it could be the Pulsar acting up? Can the Pulsar cause that? Has anyone heard of a warrior splitting intakes like that? Other than that, the ATV runs like a beast! Any help would be grealty appreciated!!!

Did you do have the head serviced when you did the rebuild, vavle grind, new vavles, or anything? If the intake valve isn't sealing well or not closing all the way, then you could get combustion or just compression blowing back through the carb. If that happened when the carb slide was closed, I could see it rupturing the intake boot. This is a pretty strange occurence. I guess if the pulsar was acting up, it could cause the CDI to fire the coil during the intake stroke, that may cause enough of an explosion to blow back through the intake valve and rupture the boot. In order for this to happen, the intake valve has to be open, there must be some kind of combustion or compression building while it is open, and I would think that the carb slide would have to be closed or partially closed for the pressure to rupture the boot, those are usually pretty tough. This is one problem I have definately never heard of before, good luck to you.

You are most welcome, lets just hope that the pulsar coil is actually the issue, at least that would not require taking your motor back apart. Also, if the capacitor in the CDI box is discharging prematurely, it could cause the same problems as a bad pulsar coil. Or maybe somthing (ie. metal chip) floating around under the stator cover could be falsely triggering the pulsar coil. Just a couple of random thoughts there, woud be easier to check things like that instead of removing your cylinder head. Good luck.

      Oil is getting in the air box from crankcase vent tube, I put the two hoses that go to the air box together then something started to smoke on the front of the engine. There is a filter? In the line I blew that out.

      I generally use Non Ethynol fuel in all my small engines. I just got back from the gas station and that fuel has really increased in price since last year, I will continue to use it, even though its north of 1.00 a gallon more. That seems minor compared to cleaning and repairing carbs every year. 
      I was just curious as to what others are doing in regard to gas in their quads, i know a lot of the newer ones are fuel injected which shouldnt pose a problem, but i have had lots of problems with rust and jell forming in carbs when using ethynol fuel.

      Hi, I am having issues with my TRX350D fuel pump.  It suddenly stopped running so I have replaced all the fuses and cleaned all the terminals.  I have fitted a new pump, fuel cut-off relay and rectifier.  Still nothing!!  The pump runs when attached to a battery.  The engine will start on the choke and the filter fills with fuel but it will  not rev and dies when the choke is closed. I have power to the relay but nothing at the pump black/white wire when cranking the engine.  Any ideas where to go from here would be very much appreciated!!

      Hey I have a 1997 big bear 350 4x4
      I replaced the shifter shaft and the shift arm linkage and the rod when I installed them all I was unaware that you had to line the dot on the shifter shaft with the gap on the linkage arm gap put it all back  together and rode it I can't get it to shift in the right gears  I can move the shift cam by hand and goes in different gears but with the shifter shaft in it riding I can't put it in R or N 
      Anyone know how to line up the shifter shaft and the shift cam s

      i got my son new outlaw 50 a few weeks ago and we went rideing yesterday and while we were riding it died and it took me like 10 min to get started back and it died agen when we got close to truck so i pulled it back took the plug out it looked like it was drop in a bucket of gas took the air filter out and the ait box was full of gas also got home it started rite up today i started it it starter up but was blowing what look like water out of the exholst let it idel for a lil bit did not die but as soon as hit the gas and let off it will die what does that sound like i thnk i going to take it back to dealer and tell them to fix it as it is under warrenty but would like to know what it could be first
