1994 bayou 400. regulator/rectifier got real hot to the touch melted one wire connection in plug.replaced stator and reg/rectifier runs fine but reg/rect is still hot and yellow wires from alternator are hot.any ideas what might be.:aargh:

They do run pretty hot. Make sure your battery is OK? Put a test meter across the battery terminals and check the charge rate is not over 14.5volts. Cheers

multimeter shows 12.7 - 12.9 volts. it will drop to 6-8 volts for a second sometimes.

Sounds OK, but it would be good to have battery load tested to make sure and then you are good to go.

The Reg/rectifier does get hot, that is how it cools itself. Just make sure you keep the fins clear of dirt etc so it can cool effectively and trouble free. Cheers.

OUCH! Can U unplug yellow wires to stator and check with ohmeter? Is there power to earth down through stator??

how do I check voltage out of alternator/3 yellow wires from alternator.should be around 60 volts?multimeter from yellow wires to ground? all 3 wires?

Unplug wires from alternator and start engine. test voltage out of each yellow wire-to ground- 60 volts minimum. yes.

turn engine off and check each yellow wire to ground with ohm meter. Should be no continuity to ground. no reading in ohms??

not grounded..but only 1-2 volts coming from alternator.I have been asking about the wires and regulaor getting real hot on 3 or 4 forums ,all said normal.the regulator plug was melted when I replaced it.pulled plug today from alternator its melted too.

I guess the stator I bought is bad.man I cant get a break on this money pit bike.:aargh:

sounds better. The hot melted plug still worries me though that it may have a short to ground somewhere??

Does the new multimeter read higher voltage at the battery now??

ill check battery tomorrow. I am going to check all wiring again this weekend.

This thing came with a cheap aftermarket carb on it the problem I'm having is it won't start with choke installed into carburetor it will start and get run without it installed then bogs out after about 2 min run time I've checked timing , compression, checked valves for proper clearance , also did a smoke test for air leaks found none.

Hey all, new to the forum! I just bought a 1998 Kawasaki bayou 300, 4x4 not running. Initially I found no spark. Ended up playing with the plug wire (made sure plug top and wiring was touching) and got spark yesterday and the quad fired up off ether. Come to work on it today and now no spark again. Before I got spark and now today if I touch the plug after cranking I get shocked, and it will spark after I release the starter button. I was jumping the quad with a freshly charged car battery that has 12v while cranking. Cleaned out the kill switch and ignition button. All looks good. Purchased new plugs. They're are a lot of wires cut/ disconnected. But shouldn't matter if I got spark without them connected...

I have replaced the cracked stator cover on my non-running 2006 LT-F400F that I purchased recently, checked all the shafts vs the service manual and pics and advice here.  I replaced missing gears, bushings and washers, made sure that truth marks were all aligned properly, that the shift cam springs felt like they returned properly, etc.  IAfter installing the new stator cover I checked the transfer lever for proper movement from L-H-R and then cranked it up.  Happily, it runs and changes gears well in L,  but it will not shift into H or R for anything.  I have opened it back up and am going back through it looking for the missing puzzle piece(s) but how can I best check that I have everything right this time before buttoning it back up?
