  1. If you have power going to starter relay you have 12 volts on that post nothing on the other post, you hit the start button then get 12 volts on the post going to the starter if you still get nothing there, its either a bad relay or wiring from the switch. You can touch the two posts together with a screw driver and see if the starter turns.

  3. Are you using premix or an oil tank for 2 stroke , if using separate oil taank sometimes they will put out too much oil and not combust properly, and sometimes the oil will leak past the pump seal and fill the crankcase.

Good to hear from you EJ i have been wondering how things were going with you, thanks for the kind words, i know you have been at this one for a while and have put lots of time and money into it, sorry it didnt work out, but i completely understand, as you get older time is more valuable elsewhere. Hopefully you will find a good one to purchase so you can ride and enjoy. Still curious though as to why it locked up.

Interesting, since you have the old head back on , try running it and see how it goes, if problematic you could try rebuilding it, or you could use the other head and double gasket the valve cover and see if it gives you enough clearance, but there might be discrepencies other places that would cause problems.
  8. My first thought is the head from the parts bike might be not be an exact fit, especially after you said it seemed tighter after installing the valve cover, or are the valve covers different from head to head, might check that. I would take the valve cover back off and see if they are any shiny areas where it is rubbing. That engine was a mess you have done an amazing amount of work to get it right. Very impressed with your dedication!
  9. It is possible to check the valve clearance without removing, you have to get your body low enough to see under the fender, definately easier with them removed.
  10. You can check primary and secondary coil resistances to see if they are in spec.
  11. Idaho is a nice state, i lived there for a year back in the 70s, cold and a lot of snow, still have family there they love it.
  12. I check mine quite regularly and they very rarely need adjusting, but its a good to check, especially on a machine you know very little about or how its been treated. Good luck!
  13. I used black Lexsand a ridgid plastic similar to plexiglas, cut it to the right size and glued on a weather strip seal. Put little hinges on it and used a rubber tie down customized for a latch.

  15. Fairly involved procedure, take the shaft out remove snap ring that hold bearing in place remove bearing, then you can slide your new boot onto the shaft, good time to clean and regrease bearings.
  16. Sounds like float needle is not closing completely, i wouldnt expect that from a new carb, unless trash or residue from an old fuel line got in there.
  17. Valve clearances on the 160 intake .003 exhaust .004, there is a range where you can run them tighter, but i prefer these settings.
  18. Not sure why the oil needs to be drained, but a good time to do it, intake .004 exhaust .006. Some had tighter clearances intake .002 exhaust .004 not sure which model or year yours is.
  19. I have one on my suzuki thats also missing i have looked hard for it, nobody wants to just sell the cover, they want to sell the whole box and usually rathar pricy. So i made one, doesnt fit as water tight and good as OEM but it works fairly well.

  22. Manual wise, it depends on what you are working on, basics will be about the same , wiring should be close, they didnt change colors that often in the 90s, but there will be some differences.
