Friday evening went riding, rode for a good hour or so everything was fine. I went to take a short ride to the restroom (less than 100 yds away) and all of the sudden everything flickered and then just died out. Accompanying the problem I noticed the killswitch completely locked up. Once daylight hit took the killswitch apart to find it had shorted out and melted the plastic inside. Has anyone else had anything similar to this and if so what did you do to fix the situation? I have a new killswitch on the way to replace the obvious problem but was wondering could there be a bigger issue at hand. We tested with a voltage meter to make sure everything was still getting power from the battery and as far as we could tell it was. Any advice/info would be GREATLY appreciated. Thanks.

So yesterday I picked up a 07 polaris sportsman 800efi stealth edition for 3k. Will lead a pic ltr. In good shape. Here's what's wrong with it: The rpm needle doesn't work just like my other sportsman... not too worried ab that. The motor doesn't sound like it's running quite right and doesn't feel like it has much more power than my 500. I'm thinking it needs a tune up and some fresh oil.. but also it feels like it's running rich. It's a little buggy when you goose the throttle and sometimes farts when you let off (like I little backfire out the exhuast). I'm gonna check timing and valave clearence on the motor first but thinking of putting a tuner on it? Anybody got a suggestion? Mainly looking for more power.

Anyone know what the fuse terminal marked UNSWITCH does . Even with the key off it is causing a drain on my battery and I'm trying to figure out what that terminal goes to. It's a 10 amp fuse. If I pull it the "short" goes away. Thanks in advance.

Had a spark-plug break off, had to pull the head to get it extracted. Where the heck is the timing mark on the crank? Do I need to pull the stator or flywheel to find it? When I pulled the head I had the mark on the cam lined up pretty good but I cant remember if it was perfect and don't want to reassemble a tooth off and have to go back through the bear of pulling this thing back apart. Thanks guys!

Hi I just got an Polaris sportsman 500 4x4 ATV the other day. I got it real cheap but I started to go into it because it didn't have compression so I bought a new piston and ring kit for it and installed it, but now when I try to start it all it does is shoot fire out the exhaust or the intake of the carburetor. And a timing is top dead center.;I think I can't really tell another way if it is or not. when I put it together I made sure to piston was on top and the cam lobes where facing down where are the cam sprocket is facing up. It has gas and spark. It did start a couple minutes ago but it didn't stay running and now it won't start. Do you think the valve need to be adjusted more to close better?I'm fixing to try that out and if that don't work what is the problem? Also I made sure everything was together good and right and change the oil and changed out the radiator fluid.

Charging issue? I have a 2017 Polaris Sportsman 570 EFI. Yesterday, I start the machine and it says low power (10.6-10.8). This machine is on its second battery. This is a new AGM battery with 50cca more than stock. Should I look at the regulator or stator? Thanks!!!

2003 Polaris Sportsman 400 Oil pump will not prime
Brian Sosebee posted a topic in Polaris ATV Forum
I just rebuilt my 03 sportsman 400. Put everything back together added oil per the manual. Pinched off the oil tank vent line 2" away ran for 45 seconds then cut it off. Check oil level and it was still way high so I wasn't confident that it primed so I did it again. Checked again and it's the same. Remove the oil filter and it is dry. I did the procedure again and the same results. I'm worried to keep trying this as the only oil in the engine is what I used to lubricate the parts when reassembling the piston. The crankcase was drained as well. I Removed the oil tank and checked all the lines for obstructions and the screen filter and the vent hose and everything is clear. I even pulled a small vacuum on the oil tank while it was pulled off to make sure there were no leaks. The dipstick cap was on tight so I'm not sure why this thing is not priming. Anyone have any suggestions. I thought about pre-priming the oil lines from the oil tank to the crankcase to hopefully help the system prime. I'd like to be able to add some oil to the crankcase to so I wouldn't feel so bad about running the engine for another 60 seconds without oil. I dropped just a little bit of oil in the spark plug hole to help condition the sleeve right now. What do I do? Anyone had or heard of an oil pump failure on these. Btw oil pump is working fine before I did the top-end rebuild and the oil pump was not touched. Please help!!! Thanks all for any and all help.- 1 reply

Tried to start my 850HL the other and had no spark. Changed the plugs, but while checking for spark noticed not getting fuel either. So no spark and no fuel. ECU? Anyone else have anything like this?

I have a 2018 Sportsman 570 SP Hunters Edition. I bought the quad new in August of 2018 and put around 20 miles on it with no issues. In early January of this year the quad was acting as if it had a bad battery even though it had been plugged into a tender. I checked the battery and it tested well so I took it to the dealership for warranty service. They had it for almost a month. They determined the quad had a bad EPS unit and swapped it out. Then they told me that the wire for the EPS needed to be updated as they could not program the new unit with the old wire. After the wire came in dealership told me they were still having troubles programming. After another week and a half they told me that they had consulted several times with engineers from Polaris and found a workaround and that the quad was ready for pickup. I contacted Polaris to inquire about the warranty being extended as it was in the shop for a month. They extended the 6 month factory warranty for an additional 3 months. I picked the quad up and the dealership said that the 2018 SP editions were known to have issue a with the EPS units but believed that they had fixed mine. I had it back for around a month and took it out a couple times for short rides and everything seemed fine. I parked it again for a few days and when I went to start it same issues (acting like the battery is no good and won’t start, when I jump start no power steering). Took it back to dealership and waiting to hear what the diagnosis is this time as well as their plan to fix this permanently. Just wondering if anyone else has had issues similar to mine or can give me some advice. Thanks in advance!

Got a 04 Sportsman 500 that wasnt running- owner said it needed a stater and a new battery. It ran rough (been sitting out in the weather for a while). A friend and I started by adding a new battery and it would start barely with the choke and his hand over the air-filter. I decided to install the new battery in the holder on the side. we had it on the rack because the old on was still in the bike. I tried to be nifty by turning the battery to put the terminals in an easier spot to get to, but forgot to reverse the cables too. In a sentence, I reversed the positive and negative on the battery like a dummy. When we discovered my mistake and corrected it, we turned on the bike, but the display did not light up and the key did not turn on the starter. jumping the solenoid worked the starter, so we thought the solenoid just burned up when I reversed the pos and neg... new solenoid and no difference. what have I burned up? Also, the shifter does not seem to do anything in the trans. it slides back and forth like its stripped in the trans. any help would be appreciated!! I think the biggest issue right now is the electrical.

Hi, I got a check engine light and a diagnostic code 520194 2 and i know it has something to do with throttle voltage out of range I'd like to know if thats something that can be adjusted ? Or does anybody know what should i test ? I just bought this atv and I'm fixing it as its been in an accident. I also changed throttle leaver as original one was broken and I noticed inside the 4x4 selector assembly there are 2 contacts but I'm not sure if they're suppose to make contact at idle. I found some info online but some are saying they're suppose to touch and some say they're not. I think id depends of the year of the machine but I'm not sure. I'd really appreciate any help that i can get with this Thanks
