2002 Polaris Sportsman 700 front and rear diff questions

Hello,

  Over the years I have always used a friends machine, and only ride a few times a year. Last week I purchased a 2002 Polaris Sportsman 700. The front diff needs a rebuild, the axles are very loose where they go into diff. My question is, both front wheels rotate forward by hand, but do not rotate the opposite direction. Is this "NORMAL OPERATION" I plan on rebuilding the hubs at the same time as the diff.....

 

  My question about the rear diff, it rolls as if the machine has a total POSI rear axle...……. I lifted the front end off the garage floor with overhead hoist, as I moved it sideways the rear tires skidded rather than rotate. Both would roll forward easy, but not go in a circle. When I drove the machine in the garage making a tight turn I could feel the binding and skidding of rear tires....  Even if the switch was in 4 wheel drive, when it's hanging in te air the ignition is off...….. with the machine in 2 wheel drive mode, is that HONESTLY 1 wheel drive to allow turning without tearing up the lawn? then it locks the rear axle once it's put into 4 wheel drive? I'm guessing the rear diff needs a rebuild also because there is something "BALLED UP" internally locking the rear wheels together?

  It's a old machine that was not maintained, I thought the wheels were all rusted, but it was 17 years off baked on red clay. Just wanting to make it a reliable machine. I have great mechanical ability, just lacking a little knowledge of what is suppose to be "NORMAL OPERATING STANDARDS"

  • Thank you for sharing your knowledge with me, I did a little research today and learned the inner workings of the rear gearcase. I wasn't sure if I would clean this machine up and resell it, or invest time and money into making it a nice riding, reliable machine. I priced out the parts for the front gearcase, along with a couple U-joints, and bushings. for a few hundred dollars it should be a decent machine to keep around.

        Let me ask, when I rebuild the front gearcase would it be smart to invest in the output hubs the axles slide into? Do the spines wear out, or do you think it only needs the bearing, seals, and Sprague? I just want to make sure once I open it up I have all parts needed to put it back together. But at the same time I don't want to waste money on parts it doesn't "NEED"...….the machine has 4400 miles.

The prop shaft needed joints at both ends, and this machine is just abused to death...…..I don't believe it was EVER washed, so was it ever greased? I have the front gearbox apart on the bench currently. The bearings are a little loose...….and making noise. I built race cars and engines for 35 years.....so I understand what bearings should feel and sound like....these were READY. I will also put in a new set of axles to help take out some slack in the driveline.

  I took some of the back of the machine apart to access some things. The left rear hub is FLOPPING loose, and the rear prop shaft seems to float in the splines on BOTH ends...….. I'm sure it needs to float on one end.....but not sure about both ends floating. Big wobble to get prop shaft to center up and rotate on a axis...…. the previous owner just put in both rear joints, but no yokes. I'm thinking when I pull the rear gearbox out it's getting new yokes, along with all hub bearings...…

 

before I pull the back apart I need to put the front back together...…...or I might have to come on here to ask LOTS of questions. I have a coffee can of bolts now...…….every time the can gets full that means it's time to put something back together for me, or I will get too overwhelmed..

      Heres my story. Kinda long. I guess I was a late bloomer when it comes to quads. I had never ridden a quad in my life. Rode Dirt Bikes as a kid growing up. Back in Oct of '06 I found a Mustang on craigslist. Took it for a test drive one morning before work. Fast car. 351 Cleveland. I had planned on meeting the guy again after work. For some strange reason thats still to this day beyond me, I stopped in Hillsboro MotoSports on the way home from work. I had 6 Grand on me. There was a left over '05 sitting by the front door. It was on sale for $4999. It was $5499 OTD. I didnt even look at anything else. I knew nothing about quads accept I thought it really looked coool and I had the money in my pocket to buy it. I was sitting on it when the salesman walked up and asked... "Can I help you?" Without hestitation I pulled 60 Ben Franklins outta my front pocket and said "I want this Quad. Load it up in my truck." It was just about dark by the time I drove away from the shop. BTW, I didnt bother to ask my ol lady if I could buy it. LOL. Anyway, I took it by the house and showed her. She was kinda stunned but not mad. We drove over to a friend of mines house and unloaded it. I took it to the field across the street from his house. HOLY CHIT!!!!! I was surprised by the power. I had it for about 2 weeks and took it to Sand Lake. I was there a few hours and rolled it on a banked turn at the top of the bowl right before you get to the one-ways. When it rolled, I flew off and landed on my belly. The quad came bouncing and landed on my back. For a month I couldnt even walk. I was scared of it. I considered trading it for a 250EX. Went back to the shop. The salesman said..."Dude!!! You dont want a 250EX!!! Trust me. Just get used to it" I still wasnt convinced. I put it on craigslist for $4000. Calls were coming in. I had a guy that wanted to come look at it that evening. I decided to take it for one last ride at Browns Camp before I sold it. I was still afraid of it. After about 5 minutes I started feeling comfortable on it again. I decided right then, I loved my Honda 450 and would learn how to ride it instead of selling it. That was late Nov of '06. Work was slow for a Painter in Oregon. My new job everyday? Going to Browns Camp and ridding my Quad. I bought my Girl Friend an '02 Blaster. I rode my 450 for 4-6 hours almost every single day for 3 months. And yes, I know my way around Browns Camp pretty well. LOL. In March I bought her an '06 TRX250EX (Thank God I didnt trade my 450 for one of those) LOL Since then, I have become totally addicted to quads. I love them. Couldnt imagine not owning at least one quad. Luckily I have two. My "07 was $6500 OTD in July of '07. Bought it for my Girlfriend. Traded in her 250 EX. A month later we broke up. So, I wound up with two Honda 450's.

      having an issue with the unit when running under a load up a hill or in high gear, seems like the belt is slipping, there is a clapping sound coming from the primary clutch like it releases and snaps back in. i don't think I should have a noise like that. this is a friends unit and he has already replaced the primary twice with the same result.
      not sure where to look next

      Hello, im looking for some input on this situation i have. My 94 Mojave has no spark, and i have no idea what it is. Ive replaced/tested the magneto, the pickup coil, cdi, the ignition coil. Even the key and Killswitch. I haven't tested the harness its self, but i have tried another harness and still nothing. The only thing i can think of is the fly wheel itself. I have found a lot of metal shavings in the fly wheel and have cleaned it the best I could. But nothing happened afterwards. I am truly stumped here and hoping some of yous could shed some knowledge/ideas that could help get this thing to fire.

      The stock driver seat cushion is separated at a seam. I took the seat apart and found that the material has torn and cannot be re-stiched. I'm trying to find a replacement seat. Any suggestions? Hoping for a used seat but couldn't find one on Ebay.

      Got a Big Boss produced 2016 YM 2017 that gives DTC 520 285 2 (random)
      What I understand is correlation code for brakesensors, very little information in workshop manual.
      Removed front plastic to discover that no connector was mounted on the brake pressure switch!?
      The only "brake" information seems to come from the micro switch at the brake lever.
      Does anyone know if Polaris does anything special on the 6x6 or had this issue?
