    Ok update on the running issues. What's causing this problem is the needle jet gets worn oblong from wear of the needle going up and down and the forward and back pulse of the engine. I removed the needle jet and put a scratch awl up through the bottom and shined a flashlight underneath and you can see the oblong wear of the needle jet. On my customers machine the needle jet is obsolete so I shimmed the needle down with a washer half the thickness of the original and dropped the main 2 sizes and it now runs perfectly. The plastic washer is the oem and the metal washer is the new replacement.

    I've been working on a customers 2004 with the same issue and found the intake rubber boot is leaking air causing the issue. Spray contact cleaner around the boot while it's running and see if it stalls. Alot of 400 and 500 machines seem to be having the same issue all of a sudden.

    Check and see what bulb size it has, sometimes you can get the same style in an automotive LED.

    How were the valves, guides and seats when doing the top end? Did you adjust the valve lash to spec?

    I just rebuilt a 96 Kodiak carb for a customer which is almost identical. Did you remove the plastic center block the slide glides on? There is an O-ring in there that gets deteriorated and won't allow the venturi pull the correct amount of fuel up from the jets. The All Balls Racing kit I used came with that O-ring. Also did you adjust the linkage arm so when the buttery starts to open it's lifting the slide at the same time?

    Make sure you don't use automotive motor oils where you have a wet clutch system or a transmission gear box. Automotive oils have friction modifiers that will eventually make your clutch plates slip. Also automotive oils don't have shear stabilizers that ATV and motorcycle oils do and the gear box will shear the automotive oil and break it down quickly.

    If the throttle cable isn't adjusted correctly the ignition will be shut off when the throttle is released and the machine won't idle. People install the zip tie so the contacts won't shut the ignition off. Adjust the throttle free play to factory specs and remove the zip tie.

    Check the valve clearance, I've had very similar issues with customers machines. Also check the fuel pressure is at spec and make sure the injector is clean I've had them varnish up like carbs and not spray correctly.
