2005 Arctic Cat 500 popping out of gear

I have a similar problem with my 2007 650 so I will give some advice that I have not even tried yet. Mine has no trouble going into gear but there are some times when it just "feels" like the gears are not meshed right. Personally I am waiting to chip a gear and have the whole case explode but that has not happened yet. Once it is in gear it rides with no problems at all and in low the feeling is non existent. I think I need to adjust the linkage from the shifter to the transmission. I plan on opening the case and checking out the gears and replacing the bevel gear for a straight cut one but I put my quad under a lot more duress that the normal rider. I run 29.5" tires, have a BBK, and 80% of my riding is in mud/water so the chances of the same outcome for you would be slim. Now with the comparison over here are my suggestions. It is normal for the gears to pop out of gear with the engine cold. The RPMS are usually higher when warming up and you can listen to the idle to get a feeling of when to drop it into gear. This happens all the time with our 500, you have to wait a minute or two before you can drop it into high and get going. From your description the problem does sound like a high idle. After the quad is warmed up and the choke is off can you get it into gear without slamming it or are you still experiencing the same problem? If so you may have to turn your idle down. Only as a last resort would I mess with the linkage. -

Some models have the sight glass check out "Atvsv2.pdf" Page 19. It may depend it is is auto or manual.

The older models might have a sight glass! I think oxidized_black posted a link to part of a repair manual for the 2001. I would see if he has the entire thing and start there.

I would check to make sure the choke is working properly and not stuck open. Also make sure the ATV is warmed up before you try and drive off. If those two do not help I would say check make sure the airbox is not blocked and the gas is good. Cleaning the carb would be a last resort.

I might be thinking of a diffrent quad but I thought yours had a bearing where the secondary shaft goes from the dry end to the wet end. Often called a one way bearing. I am not that up to date on Polaris so I am not 100% sure. Maybe someone who works on them more often will chime in. 400 should work OK and then just clean with brake cleaner after you are done. You can also have any wear marks machine out but that is not the inexpensive route. You do not have to remove the spring on the secondary, just compress the spring by rotating the clutch to see if it moves freely.

I would check the bearing and see if it is bad, I think that is the secondary in the rear of the bike. If it is bad replace it before something really bad happens. Also I will bet a cold beer that your belt is out of spec. Here are some inexpensive things you can do that will help. Take apart your primary and secondary, check the rollers and slides for flat spots (replace if necessary) clean everything with brake cleaner and reassemble to torque specs. Your belt is also glazed and this caused wear to the sheaves and belt. A cheap fix would be to soak the belt in hot soapy water and then use a red scotch brite to clean it and take the glaze off. Also take some light grit sand paper and lightly sand the sheaves from the center out. In this case more is not better, all you are doing is to try and give the belt a rough surface to grab to. If that does not help you out check the secondary spring clutch and make sure that is working properly.

Did you try a vulcanizing patch? They are a little more expensive but should work.

Glad to see you found the problem. My guess others might have similar symptoms when the one way bearing is bad, it is definitely good information to have.

I wish it could make it down there that weekend. If you stick specifically to the rail bed/trail you can ride West to Black Bear and Back in about a half day taking your time and hitting the two side roads. There are some off rail bed trails that are not official to ride but OK during certain parts of the season. Going East there is a climb on the connector that is a little tricky for the younger riders or if it is iced over. Bloody skillet almost takes a day to ride in itself so make sure you haul on the roads to allow time to check the place out. Maybe you can split the skillet in half between the 2 days. Because the SSRT portion is so open we average about 80-120 miles a day and the skillet side sees about 40 -60 miles a day at most including the connector but excluding the SSRT road portion. There is no legal places to grab gas, the best is to just have a fuel pack with you just in case. I would do a quick calc using that mileage and see how much gas your ATV would burn I usually fill up when we come back for lunch. Ludwigs has lunch and dinner right off the trail and is a neat place to stop.
