1995 Suzuki King Quad 300 4wd starting issue

A bad starter is a possibility, the slow cranking could also be because of tight gear mesh between the starter gear and starter clutch gear or a problem with the starter clutch mechanism. I would inspect before buying anything. As far as the cause of the blown fuses, high current draw from the starter would explain overloading only of the circuit that feeds the starter motor. If the fuse blows again, I would figure out where the other circuit leads and check for shorts. A bad connection somewhere, or a faulty regulator/rectifier could cause voltage spikes that could have overloaded both fuses. The old fuses could have become loose or corroded, the old battery could have shorted internally. If you have no further problems with blown fuses, I would think everything is fine. -
Could be a leak in the carb, it could just be the signal hose or an air leak somewhere else in the intake. There are many things that could cause low intake vacuum, I would start with the most simple thing, the signal hose or a loose or leaking intake boot. How did you apply the vacuum to the fuel valve? It could still be that the fuel valve is the problem, it may just be taking more vacuum than your engine can generate to operate the fuel valve.

Never heard of it that specific thing happening, but heat siezure of gears is not uncommon. It seems like it could certainly be the cause of the wheel lockup. -

I would just go ahead and return it. Buying used electrical parts is always going to be a crapshoot, you never know what you are going to get. You are best off returning it sooner than later. If you do manage to find another machine to test it on, cool, but I wouldn't wait too long to return the part. Figuring out problems like these can be difficult. Electronic ignition and EFI systems are the most difficult thing to diagnose. I hope you can get this problem licked.

There should be more than a trickle coming out when the petcock is in the prime position. It is, however, normal for no fuel to flow out when it is in the on or reserve positions since the petcock is vacuum operated, it only flows when the enginge is running. I would check the vacuum line first like Ajmboy advised. If the line is ok then you likely have a bad petcock. Make sure your gas cap vent isn't clogged.

Agreed, that shock is probably leaking, I think a new one is your best bet. -
An online retailer like Bike Bandit is a much better place to get parts than a dealer. Dealerships place huge markups on OEM parts. Service Honda and Babbits Online Parts are also good places to check. Just look up your machine, they will list the part #'s on the site.

Some people just march to the beat of a different drummer. I don't really see how putting a quad into a pickup backwards could be bad though, even in the rain.

I take it that this machine is not still under warranty. I would open the rear end up and just look inside. This way you can see if there is a problem with gear mesh or if it is just bad bearings.

You can still bore the cylinder and use oversized pistons in 2-strokes, but like any other motor, unless you are using an actuall big bore sleeve or cylinder, it will not yield a noticeable power increase. The most effective way to get big power out of a two stroke is good porting, it must be matched to a good pipe and carb setup. Bumping up compression helps alot too.

When you line the mark on the cam up, is there a flywheel mark to reference so you know the crank is at TDC as well? Many machines will have a plug that you take out to give you a view of the flywheel for timing purposes. Obviously, if the crank is not at TDC as well, then the cam marks lining up don't mean anything. Given everything you have said, I am inclined to agree with you, if there is no squish, and the vavles, piston/rings and cylinder are fine, the most likely culprit is valve timing. I have heard of people re-using metal head gaskets without issue, most of them do the same thing you did, spray copper on it. As a general rule though, it is not really recommended.

Is this machine still under warranty? If so, I would not let the dealer tell you that there isn't anything else they can do. If it is under warranty, it is thier responsibility to fix it period. If it is not under warranty, then I would say your friend is right, you cannot tell if a sealed bearing is bad just by looking at it unless it is completely wasted and comes apart. If there is a bearing that is so bad that it allows enough movement to damage gears, then I suppose a bearing problem is a possibility. However, if your problem is a bad bearing or two, and the dealer techs couldn't figure that out, then someone needs to be hit in the head with a big as* hammer. I am also wondering if the damaged gear in the t case is even related to the noise that you hear only when turning right? That seems more like a diff or axle bearing issue, I don't see how the two could be related. I think you have two different problems.

Stuck in gear sounds like a bent shift fork or maybe jammed up shift linkage. The only way to find the problem for sure is to start taking the motor apart. Start with the side cover opposite the shift lever, the shifter shaft runs across the motor, you will see the shift ratchet behind the side cover. If everything there looks ok, you will need to get inside the cases. Unfortunately, this means complete disassembly of the motor. Good luck.

I don't think your '01 was made for a front rack to go on it. It could be done, but you may have to make some mounts. From what I can tell, the front rack on newer Trailboss's are an integtrated bumper/rack.

I would be inclined to agree that your R/R is bad.

First thing, there is no way that quad should be making 180psi. If it is really making that much, something is wrong, your vavle timing may be off. It should only be around 140-150 psi.

Never done it, but I am sure that swapping in a Honda motor would be easiest because most of those Chinese quads use old Honda designed motors. However, where there is a will there is a way and I believe that you can put anything in there if you have the skills and recources to do so. You could put an old air cooled ATC 250R motor in there and have yourself a genuine suicide machine.

If you ride that hard, you may want to consider a sporty 4wd quad like Can-Am's Renegade. There is a 500 and an 800. Either one will be plenty powerful, and is more suited to handle the abuse of rough treatment. It is the best of both worlds, sporty hanldling, fast and still has the benefit of 4wd so you can still go anywhere. Other models of similar design are Yamaha's Wolverine 350 and 450, good quads, but they are a bit lacking in the power department. The 450 may be a little more powerful than your 425, but probably not by much. The Polaris Scrambler is also a good sporty 4x4, they made a 400cc two stroke Scrambler up until 2002. You could probably pick one of those up at a decent price and there is plenty of power potential there, I have heard of people getting up to 75hp out of those.
